Learn How to Repair Stripped Threads With Helicoils

Understanding Stripped Threads and When Helicoils Are Needed

Stripped threads occur when the spiral grooves inside a hole or on a bolt become damaged, worn, or enlarged. This damage prevents screws and bolts from gripping properly, which can lead to loose connections, vibration, and potential equipment failure. Thread stripping happens in various materials including aluminum, plastic, brass, and even steel, though softer metals strip more frequently.

Common causes of thread damage include over-tightening bolts beyond their designed specification, repeated removal and installation cycles that wear down the material, using incorrect bolt sizes or types for a particular application, corrosion that weakens the material structure, and impact damage from dropping tools or parts. When threads become stripped, the bolt will spin freely without tightening, or it will tighten initially then suddenly lose tension.

A helicoil (also called a thread insert) is a coiled wire device made from stainless steel that restores threading capability to damaged holes. The helicoil sits inside a specially prepared hole and creates new thread surfaces for bolts to grip. Helicoils are widely used in automotive repair, aerospace maintenance, manufacturing, and general mechanical work because they cost significantly less than replacing damaged components.

Industries rely on helicoils for critical applications. Aircraft engines use helicoils to maintain structural integrity in aluminum components. Automotive manufacturers use them to repair stripped spark plug holes in cylinder heads. Medical device manufacturers use helicoils in equipment where replacement would be prohibitively expensive. Marine applications use helicoils to repair corrosion-damaged threads in saltwater environments.

Practical Takeaway: Before attempting to repair stripped threads with a helicoil, verify that the hole is indeed stripped by attempting to thread a bolt by hand. If the bolt spins without resistance or falls out completely, the threads are damaged and a helicoil repair is appropriate. Check the bolt size and depth of the hole to determine if a helicoil will fit your specific application.

Tools and Materials Required for Helicoil Installation

Installing a helicoil requires specific tools designed for the process. The most essential tool is a helicoil kit, which typically contains multiple components working together. A standard helicoil kit includes the helicoil inserts themselves in various sizes, a drill bit sized to create the proper hole diameter, a tap tool that cuts new threads into the enlarged hole, an insertion tool that screws the helicoil into place, and installation instructions specific to the bolt size being repaired.

Helicoil kits are organized by thread size. Common sizes include M5 (metric 5mm), M6, M8, and M10 for metric measurements, and #6-32, #8-32, #10-24, and #1/4-20 for inch measurements. Each kit size includes components calibrated for that specific bolt diameter. Using the wrong kit size will result in a helicoil that does not fit properly and will not hold securely.

Beyond the helicoil kit itself, you will need several basic tools. A drill press or hand drill allows you to create the enlarged hole to precise depth and angle. A depth gauge or tape measure ensures you drill to the correct depth. An adjustable wrench or socket set removes the old bolt and tightens components during installation. A screwdriver may be needed depending on your specific helicoil kit design. Lubricating oil helps the tap cut threads smoothly and prevents binding.

Material considerations are also important. Thread-locking compound (medium strength) applied to the helicoil prevents it from spinning out of the hole over time due to vibration. Safety glasses protect your eyes from metal shavings and debris generated during drilling and tapping. Shop rags or paper towels help clean the work area and remove metal chips. A workbench or vise holds the component securely during repair so it does not move during drilling.

Practical Takeaway: Before purchasing a helicoil kit, measure the bolt diameter and thread pitch (number of threads per inch) of the stripped hole. Take this measurement to a tool supplier or industrial parts store to obtain the correct kit size. Purchasing the wrong size requires starting over with a different kit, wasting time and materials.

Step-by-Step Installation Process for Helicoils

The helicoil installation process follows a consistent sequence that works across different materials and applications. Begin by securing the component containing the stripped hole firmly in a vise or workbench. The component must not move during drilling, as movement causes the hole to become off-center or damaged. Use wood blocks or rubber pads in the vise to prevent marring the component surface.

The first mechanical step is drilling. Insert the drill bit specified in your helicoil kit into your drill press or hand drill. Position the drill bit directly over the center of the stripped hole. Apply even pressure and drill straight down through the component to the depth marked in your kit instructions. Depth is critical—too shallow and the helicoil will not seat properly; too deep and you may drill through the component or into adjacent areas. Clear metal chips frequently during drilling to maintain visibility and prevent bit binding.

After drilling comes tapping, which cuts new thread grooves into the enlarged hole. Insert the tap tool from your kit into your drill press, leaving it unattached to the drill motor. Position the tap directly over the drilled hole and rotate it by hand, pressing gently downward. The tap's spiral grooves cut matching grooves into the hole. Apply tapping fluid or light machine oil to keep the tap cool and reduce friction. Rotate slowly and steadily, withdrawing the tap periodically to clear metal shavings. Do not reverse the tap suddenly, as this can break the delicate tool.

Once tapping is complete, clean the hole thoroughly with a shop rag or wire brush to remove all metal chips and tapping fluid residue. Any remaining chips will interfere with helicoil seating and cause installation problems. Inspect the tapped hole visually to confirm it appears clean and uniform throughout its depth.

The installation step begins with applying a small amount of thread-locking compound to the helicoil itself. This prevents vibration from loosening it over time. Insert the helicoil into the insertion tool (which is sized for your specific helicoil). Screw the assembled helicoil and tool into the tapped hole by hand, turning steadily until the helicoil seats completely. The helicoil should sit slightly proud (raised above) the component surface. Once seated, remove the insertion tool by rotating it counterclockwise and lifting it away.

Practical Takeaway: Write down the exact measurements from your helicoil kit (drill bit diameter, tap size, helicoil length) on a piece of tape and attach it to your workbench during the entire installation. This prevents confusion between steps and serves as a reference if you need to pause and resume the work later.

Common Mistakes to Avoid During Helicoil Installation

One of the most frequent errors occurs when selecting the wrong helicoil kit size. Installers sometimes estimate the bolt size instead of measuring it, resulting in a helicoil that either falls into the hole or is too large to fit. This mistake requires removing the incorrect helicoil and starting over with a larger or smaller kit. Always measure the bolt diameter using calipers or a bolt gauge before purchasing or opening a kit.

Insufficient hole depth is another common problem. Some installers drill shallow holes to save time, but shallow holes do not provide enough engagement for the helicoil to grip securely. The helicoil will spin or loosen under load. Follow the depth specification in your kit exactly. If you are uncertain about the correct depth, drill slightly deeper rather than shallower, as additional depth provides additional holding power.

Inadequate cleaning between drilling and tapping creates problems. Metal shavings left in the hole cause the tap to bind and may even break the fragile tap tool. After drilling, spend time clearing every visible chip and flush the hole with tapping fluid to dissolve and carry away small particles. This step takes only a few minutes but prevents much larger problems.

Applying too much or too little thread-locking compound affects helicoil performance. Excess compound can seep into the helicoil and harden, preventing bolt installation. Too little compound provides no vibration protection. Apply just enough to coat the helicoil lightly—roughly the amount that would wet your fingert
